How To Eliminate Noise in Data Logger and Data Acquisition Measurements

(Note: This is a consolidated version of a six-part series on signal noise reduction in data logger and data acquisition systems.)

This happens almost daily: A customer contacts our support group to complain of noise on his measurement. Almost invariably a comparison is made between the output of his PC-based product and a connected DVM. The DVM shows a stable reading while the PC-connected measurement “is jumping all over the place.”

While there’s a slim chance that the PC-based instrument is to blame, that can only be true if the front end has been damaged in some manner. While not perfect, analog front ends on data acquisition and logger products are designed to inject only very small amounts of noise as a percentage of full scale measurement range.

What should you do if your setup exhibits a large amount of noise, so much so that it’s difficult to discern the true measured value? This series makes some suggestions that will help you identify and eliminate the problem. In this first part we’ll show you how to ensure that the instrument is functioning properly and is not the source of the noise. In subsequent posts we’ll dig progressively deeper into field wiring to expose some common problems that can manifest themselves.

So, is it the instrument, or not? Follow these steps to find out:

  1. Are you over reacting? Our software allows you to expand signal amplitude ranges to such a degree that a relatively small amount of noise can look overbearing. It’s a lot like cringing in horror as you look at a tick under a microscope. Read How To Put Signal Noise Into Perspective for guidance.
  2. Assuming that the noise you see is a significant percentage of the full scale range as determined by step (1), then your next move is to eliminate the instrument as the culprit. Disconnect all field wiring from it and simply short the analog inputs to common. I know. In the electronics world the word “short” implies something that’s very bad, but in this case it’s perfectly kosher. If your instrument has a single-ended configuration, short the (+) input to signal common. If it’s a differential configuration, connect the (+) input to the (-) and then connect those to signal common (if available, which it may not be for some differential configurations.) What you’re doing is establishing a firm zero volts on the front end of the channel so you can examine the instrument’s noise floor. In this configuration you should see no more than a few counts of noise around zero volts, dramatically and substantially less than you saw with a signal source connected, and roughly consistent with the manufacturer’s specification for the instrument’s noise figure. If you see anything else, then contact tech support for guidance because the chances are great that your instrument is defective.

Common Mode Voltages and Isolated Instruments

In the premier edition of this series I talked about how you should initially approach noise elimination. The first step is to ensure that noise is a significant percentage of the full scale range of the analog channel, and then I explained a simple test to ensure that the instrument is not the noise source. If you’ve gotten this far I can assume that signal noise is significant, and the instrument is not defective.

Your next step is to look up the isolation specification of the instrument. Note that if you are under the impression that an instrument with differential analog inputs means that it is also isolated, you need to read this application note before proceeding. Differential and isolated analog inputs are not synonymous, and unless the specifications for the instrument state clearly that its inputs are isolated it most likely is not, regardless of its single-ended and/or differential configuration options. This edition of the Noise Elimination series assumes that you have an isolated instrument. I’ll deal with non-isolated instruments in later editions, since the subject becomes more complex in this situation.

How To Measure Common Mode Voltage Magnitude

So, you have read its specifications and determined that you have an isolated instrument. That’s great because noise-inducing common mode voltages (CMVs) can be largely, but not completely ignored. To absolutely verify that a common mode voltage is not a problem start by answering these questions:

  1. Is your field measurement one that virtually guarantees that a CMV is present? Examples are exposed thermocouple junctions that are attached directly to a conductor (powered or not), or the measurement of AC or DC current using a current shunt.
  2. If you answered YES to (1), then determine the magnitude of the CMV. With all field wiring disconnected except power and/or computer interfaces, use a battery-powered multimeter to measure the voltage from the field-side shunt or exposed conductive surface to the instrument’s chassis ground (not its low-side signal input.) Do this on the meter’s AC and DC ranges. Jot the value down and compare it with the isolation breakdown specification for the instrument.

If the measured value exceeds this spec then you have found the source of your noise, and you’re fortunate that the instrument still functions. Your two options are to lower the CMV if possible, or replace the instrument with one that provides a higher isolation spec.

Effects of Common Mode Voltage Frequency

We’ve covered evaluating noise magnitude to see if noise elimination is worth the time and effort, and a procedure to test the instrument for proper operation. In part 2, the concept of a common mode voltage (CMV) was introduced, and how a CMV can disrupt the operation of even isolated instruments if it’s too large. Here I’ll continue the discussion of common mode voltages in isolated instruments, focusing not on its magnitude, but on its frequency.

Most of the CMV situations you’ll encounter revolve around 50/60 Hz power, or maybe 100/120 Hz in the presence of florescent lighting. These are low frequency CMVs that won’t interfere with the ability of an isolation barrier to perform. There are applications however that can wreak havoc on an isolation barrier; in the presence of high frequency noise generated by a welding machine or some other piece of industrial equipment, for example.

As the frequency of the CMV increases, the effectiveness of the isolation barrier decreases. This is due to the parasitic capacitance inherent to any non-optical isolation amplifier (parasitic capacitance). The formula used to calculate capacitive reactance (Xc) illustrates this relationship.

Think of capacitive reactance as the amplifier’s ability to resist noise. As the frequency (f) of the CMV rises, the isolation amplifier becomes less effective. At a certain threshold frequency the CMV is no longer blocked by the isolation barrier, but effectively coupled through it because of the barrier’s inherent parasitic capacitance.

 

 

Common Mode Rejection Ration (CMRR)

We’ve touched on common mode voltage and how its magnitude and frequency can degrade the performance of an isolation amplifier. Now we’ll discuss the differential amplifiers ability to reject common mode voltage, a.k.a. its Common-mode rejection ratio (CMRR).

In theory, with identical signals connected simultaneously to the (+) and (-) leads of a differential amplifier, the output should be 0V. In reality, some small voltage will always be present. This is an error voltage that will ride on top of the expected output. A differential amplifier’s CMRR is an indicator of just how much error voltage might be present on the output.

The common-mode rejection ratio is calculated as follows:

 

CMRR = 20 LOG(Vin(cm)/Vout) dB

Where:

Vin(cm) = the voltage common to both the + and – leads of the amplifier

 

So for example, assuming that you have 5V connected to the + and – leads of a differential amplifier and you see an output of 158µV, your CMRR is 90dB.

By arranging the formula, with 5V common to the + and – leads of the amplifier and a known CMRR of 100dB, we know that the output will be ±50µV:

Vout = VCM/10CMRR/20

As these examples illustrate, the higher the CMRR, the less common voltage is passed through to the output, resulting in a cleaner signal.

Proper Shielding Techniques

We’ve established that isolation amplifiers do not perform well in the presence of large, high frequency common-mode voltages. Now we’ll focus on eliminating high level, high frequency signals before they ever reach the amplifier.

When connecting signals to your data acquisition instrument, proper shielding can make all the difference in the world. This is especially true when dealing with low level signals, where a little noise can render your data useless.

The shielding inside of a shielded cable is made up of strands of braided aluminum or copper (and sometime foil) that surround the connecting wires, insulating them from environmental noise. A “drain” wire is used to terminate the shield to ground. It is connected on either the sensor OR the instrumentation end of the cable (never both as this could result in a ground loop). Shielding is effective at reducing noise in single-ended or differential applications.

Twisting signal wires together to form a twisted pair is another method used to reduce noise. This is done so that neither wire is exposed to more noise than the other. As a result any noise that does make it to the amplifier is identical on both the + and – leads, and is therefore canceled out.

Common Mode Voltages and Non-isolated Instruments

You’ve arrived at part six of this series because you have noise on one or more acquired analog channels. Using procedures described in Part 1 of the series you’ve determined that the noise is a significant percentage of the instrument’s full scale range and is not attributable to the instrument. Further, you have determined that your instrument is not isolated, or at least does not provide both input-to-output and channel-to-channel isolation. Given this last fact, it is almost certain that your noise is caused by a common mode voltage.

Whenever the ground reference of a non-isolated instrument is connected to the ground reference of a non-isolated signal source and the grounds are at different potentials, current will flow through the grounds and manifests itself as noise in the acquired signal. Some points to ponder:

  1. Common mode voltage can be defined as the potential difference between two grounds.
  2. The ground reference of the signal and the instrument are almost never at the same potential in industrial settings.
  3. The magnitude of noise will be directly proportional to the magnitude of the common mode voltage.
  4. The sum of common mode voltage plus signal amplitudes can exceed the maximum that your instrument will tolerate and cause permanent damage.
  5. If the signal source is isolated, then the instrument does not need to be and vice versa.

It should be clear from the above that the elimination of common mode voltages leads directly to the elimination of noise. How you do that will be different in almost every situation, but realizing that the term “ground” is strictly relative, and that any given set of grounds are almost always at different potentials is a great starting point. Follow these tips to eliminate noise-inducing common mode voltages:

  1. Examine the power supplies of your signal source and instrument. Are they plugged into the same outlet or terminal strip? If not then try that as a first remedy.
  2. Have you connected your instrument to the signal source using shielded cable? Is the shield connected to ground on both ends? If so, then remove the connection on one end to prevent current from flowing through your shield, destroying its effectiveness.
  3. If you’re using thermocouples, are the junctions in direct contact with a grounded, metallic object? If so, then consider using an insulating material between the junction and the metallic object that removes the CMV, and yet provides good thermal conductivity.
  4. Are you measuring across a shunt resistor, like a 250Ω resistor in a 4-20 mA process current application? If so, then ensure that the resistor is in stalled in the low side of the loop. Placing the resistor in the high side of the loop exposes your instrument to a common mode voltage equal to the loop power supply voltage.
  5. Even if you’ve placed the shunt resistor in the low side of the 4-20 mA current loop, make sure that the loop power supply’s ground is floating (isolated) from input power common. If it isn’t, common mode voltages that most likely exist between loop and instrument grounds will cause trouble.

If you’ve examined your field wiring for all of the above and still cannot solve the problem, then you may have to toss in the towel and move to an isolated instrument that is largely immune to the problems caused by a CMV. Depending upon your application, you may be surprised at how little isolation costs, how much time it saves you, and much your measurement improves.

Ambient Temp Affects Thermocouple Measurement Accuracy

We had an interesting situation develop recently for a data logger that we resell. If you follow the link you’ll see that this is an inexpensive, thermocouple (TC) data logger that’s actually quite popular. This particular application needed to monitor the temperature of biological samples shipped via FedEx over a four-hour flight. The goal was to provide confirmation that the temperature of the samples didn’t dip below a given threshold before arriving at the destination. First, the basics.

A TC is comprised of two dissimilar metals that are welded together into a junction on one end (the temperature sensing end) and individually on the other end where the TC wire connects to a suitable measuring instrument. The junction on the temperature measuring end is commonly called the hot junction, while the instrument end is called the cold junction. TC-based temperature measurement relies upon the so-called Seebeck Affect that predicts a current flow in the two metals as long as the hot and cold junctions  are at different temperatures, and the magnitude and direction of this current flow is a function of the temperature difference between the junctions. An accurate temperature measurement is made by measuring both the voltage produced by the hot junction and the temperature at the cold junction. Cold junction temperature measurement is known as cold junction compensation (or, CJC.) Since the cold junction (the instrument end) is not exposed to the temperature extremes of the hot junction, CJC is accomplished with a temperature sensing device that has a comparatively narrow range. This CJC temperature range is almost always speced by the instrument, and usually falls between 0 and 70ºC. Accurate temperature measurements at the hot junction are possible only as long as the cold junction temperature remains within the CJC range spec. Back to our application.

On the destination end of the trip, data uploaded from the logger showed that temperature readings were fine at the very beginning and at the very end of the flight. In between, things went a little nuts. We immediately suspected a problem either with the logger’s battery or CJC sensor if the cargo hold of the aircraft was neither pressurized or heated. Further investigation revealed that the CJC range of the logger is not a published specification, nor is the battery speced for operating temperature and ambient pressure. We turned to the manufacturer for this information.

While we waited for a response the customer had queried FedEx for details related to the cargo hold environment on typical flights and received this response:

On board FedEx Express aircraft, temperatures vary depending on the type of aircraft, the location of each cargo compartment and the package location within each compartment, the length of flight, and the cruising altitude. For general reference, temperatures aboard most wide-body aircraft main cargo compartments vary between 65 F (18 C) and 90 F (32 C). Packages positioned in the bulk department, next to the aircraft’s outer structure, might be exposed to temperatures as low as 0 °F (-18 °C) during flight. Air pressures on FedEx aircraft vary from as low as 8.3 psi at cruise altitude to as much as 14.7 psi on the ground.

Information received from the manufacturer revealed the battery operating range to be -55 to 85°C, and the fact that it is hermetically sealed. This update effectively eliminated the battery as a possible cause of the problem. However, the CJC measurement range of the logger was confirmed to be 0 to 70°C. Since the logger was already in a chilled environment (close to frozen samples) we suspected that this, in combination with the cold cargo hold, exposed the logger to an ambient temperature lower than its 0 °C specification. Since accurate cold junction temperature measurements are a prerequisite for accurate hot junction measurements, the logger failed while this condition existed.

Our customer is investigating ways to better insulate the logger from cold ambient temperatures and is confident that she can find a solution.

Maximum Thermocouple Wire Length

We commonly hear, “What’s the maximum thermocouple wire length I can use with your instrument?”

That’s a good question. There are two factors that affect TC cable length:

1. Noise
2. Inaccuracy

The longer the cable the more susceptible it is to radiated noise. The TC represents a low impedance source, so noise is mitigated to some extent. But very long lengths may require a shield to bring noise down to an acceptable level. Even so, many if not most thermocouple measurement instruments incorporate low-pass filters with very low cut-off frequencies (3 Hz) on their front ends that will eliminate all but the most insidious noise. However, such interference can produce an accuracy-killing offset that may be difficult to detect, and some detective work may be in order. Make ambient temperature readings using a short length of thermocouple wire, and a second with a longer one. Any difference you see may be caused by noise, the increased resistance of the longer cable length, or both.

Inaccuracy due to cable length is caused by the voltage divider effect produced by a combination of the input impedance of the amplifier and the source resistance of the TC. A first order approximation for inaccuracy uses this equation:

Where:
Ra = Amplifier input resistance
Rt = Thermocouple wire resistance (total of both wires)

As the equation implies, inaccuracy is inversely proportional to amplifier input resistance. This is why you should always strive for high input resistance in the amplifier you choose to make a thermocouple measurement. DATAQ Instruments model DI-1000TC thermocouple data acquisition system has 1M Ohm input impedance, while 8B47 thermocouple amplifiers have 50M Ohm impedance. For example, using 1000 ft of 20 gauge, J-type TC wire would produce the following errors for each instrument:

DI-1000TC:
1-[1M/(1M+357)] x 100 = -0.036%
8B47:
1-[50M/(50M+357)] x 100 = -0.00071%
